Jeep XJ Build Guide: 5 Mistakes To Avoid On Your First XJ

Jeep XJ Build Guide: 5 Mistakes To Avoid On Your First XJ - Mountain Offroad (M.O.R.E.)

Overview

The Cherokee XJ is one of the cheapest ways into real off-roading, and one of the easiest to ruin. Lift it first and it cracks a frame rail.

We went through years of owner threads on NAXJA, CherokeeForum, and NC4x4 and pulled out the five mistakes that keep repeating. For each one, you’ll get what to check, what to buy, and when. No exotic Jeep parts required. Whether you’re still shopping or already have a cart full of Jeep Cherokee XJ parts and accessories, start here.

Mistake #1 – Buying The Wrong XJ: Jeep XJ Years to Avoid

Rust kills more XJs than trails do... Bring a flashlight, lift the carpet if you can, and check the rockers, the floor pans, the bottoms of the rear quarters, the roof corners by the windshield, and the frame rails behind the front bumper. Rot in the rails or floors means walk away. Surface rust on the rockers is a bargaining chip.

Check for oil leaks at the rear main seal, oil pan, valve cover, and oil filter adapter. Some seep is normal on a 4.0. A puddle isn’t. If the factory Jeep skid plate under the gas tank is crushed, you know how the last owner drove.

Then test drive it from a cold start. Let it idle for ten minutes and make sure the electric fan kicks on and the temperature gauge stays put. Wiggle the shifter in Park and restart it a few times, because a flaky neutral safety switch is common. On gravel, shift into 4-high and 4-low (the crawling gear) and back out. On the highway, check for a smooth shift into overdrive and no shimmy between 45 and 65 mph. That’s most of what to look for when buying a Jeep Cherokee XJ.

Is The Jeep Cherokee XJ A Good Off Road Vehicle?

Yes. From the factory you get solid axles front and rear, a 38-degree approach angle, and roughly 3,355 pounds for a 4WD four-door.

In the Jeep XJ vs Wrangler TJ debate, pick the TJ if you want a real frame and coil springs at every corner... Pick the XJ if you need four doors, a real back seat, and 66 cubic feet of cargo space with the seat folded. For a Jeep Cherokee XJ daily driver that wheels on weekends, the XJ is the better fit. Used Jeep XJ Cherokee parts fill junkyards nationwide, so repairs stay cheap.

Octane magazine’s XJ buying guide covers the history and why the 1991-and-later 4.0 is the one to hunt for.

The 4.0 makes its torque low, right where trails need it, and owners regularly push it past 300,000 miles. Once you add gears, lockers, and bigger tires, all that extra twist runs through the factory engine mounts. Our Bomb Proof Block Brackets spread the load across more of the block on 1991–2001 4.0 XJs. Pair them with our Bomb Proof Motor Mounts, built in Delta, Colorado, if you want American made Jeep parts holding your engine in place.

Best Year Jeep Cherokee XJ And The Jeep Cherokee 0331 Head

Shop for a 1991 through 1999 4.0, when the engine got its “High Output” bump to 190 horsepower. A 1997 or newer adds a stiffer body and a steel liftgate. Skip the four-cylinder unless you plan an engine swap.

A 2000 or 2001 can still be a great buy, but price in the head… Hagerty points out that every 2000 and 2001 4.0 left the factory with the 0331 cylinder head, a casting known for cracking, usually between cylinders three and four. Look through the oil fill hole for a “TUPY” mark, which means it’s the later casting owners trust. If there’s no mark, check the coolant cold every week for the first month. If it keeps dropping with no leak in sight, or shows up in the oil, the head is the likely suspect. And when you browse Jeep Cherokee parts for sale for a replacement, skip any used 0331 head.

For a year-by-year breakdown, see Hagerty’s XJ buyer’s guide.

Mistake #2 – Lifting First: The Jeep XJ Build Order That Works

You’ve got forty tabs of Jeep parts online open, and every one is a lift kit. Close them.

XJ First Mods To Do Before Any Lift

Step one is a baseline. Change every fluid, differentials and transfer case included. Refresh the cooling system, because these 4.0s run hot. On an AW4 automatic, add an external transmission cooler and skip the power flush on a high-mileage unit. Then check the track bar bushings, tie rods, and ball joints.

Step two is tires and recovery gear. Stock tires were about 28 inches (225/75R15), and owners say a 235/75R15 fits with no lift. Buy a recovery strap, two shackles, a tire deflator, and an air compressor... Airing down to about 15 to 20 psi is the cheapest traction upgrade there is. Just air back up before the highway.

Step three is a front locker. It forces both front wheels to turn together, so one spinning tire can’t steal all the power. Keep it in the front, because a rear locker in a Dana 35 is the fastest way to snap a shaft.

NAXJA forum post from Monkey55 saying he would install a front locker first on his Jeep XJ

That NAXJA member said he’d get a front locker first if he started over.

Step four is front frame stiffeners, before you go past 31s. Step five, when you’re ready for 33s, is the lift, fender trimming, and new gears together. The rear axle swap comes last, when you want a rear locker or tires bigger than 33s.

The shiny body armor Jeep forums love to show off can wait, and so can most Jeep Cherokee XJ accessories. Put your money into the Jeep Cherokee XJ aftermarket parts that keep it running.

Mistake #3 – Ignoring Jeep XJ Unibody Cracking

An XJ has no separate frame. Its “frame rails” are sheet-metal boxes welded into the body, and big tires, lockers, and heavy bumpers ask a lot of thin metal. The weak spot is the driver’s side front rail where the steering box bolts on. In 1997, Chrysler even recalled a batch of 1993–1996 right-hand-drive Cherokees because a weld at that mount was left out at the factory, as NHTSA recall 97V069000 shows.

XJ Frame Stiffeners And The Jeep XJ Steering Box Brace

Check your rail first. Have a helper turn the wheel back and forth with the engine running while you watch the steering box and the rail. If the rail flexes or cracks spread from the bolt holes, repair it before anything else. If nothing moves, check that the box bolts and track bar bolts are tight. The track bar keeps the front axle centered, and plenty of “cracked frame” scares on the forums turned out to be loose bolts there.

NAXJA forum post from SkatingPenguin about a cracked frame rail and snapped steering box bolts on a stock 1997 Jeep Cherokee XJ

One NAXJA owner’s stock 1997, at about 280,000 miles, cracked just ahead of the steering box, and the box bolts snapped twice in seven months.

Of all the parts Jeep Cherokee XJ owners argue about, stiffeners get the least love. They aren’t flashy Jeep offroad parts, but they matter. Front stiffeners, usually 3/16-inch steel, run from the bumper back to the lower control arm mounts. Add a plate at the steering box with crush sleeves, so the bolts can’t squeeze the rail. Most stiffeners are weld-in. Welding them yourself? Use weld-through primer, aim the arc at the thicker stiffener, stitch weld in short runs so the thin rail doesn’t overheat, and seal every edge afterward... If you don’t weld, budget for a fab shop’s time on top of the steel. Rocker guards tied into the stiffeners come next. A Jeep with armor bolted to weak rails just moves the damage somewhere else.

Then the brace, which ties the steering box to the passenger side rail so one rail isn’t fighting every turn alone. Our Steering Brace for Jeep Cherokee XJ fits 1987–2001 XJs with power steering. It won’t work with the factory passenger tow hook, so plan your recovery points around it. Fabricating your own? Our Steering Box Clamp gives you a solid base to build from. Install either on a rail you’ve already inspected and reinforced, and brace the track bar mount too. Some NAXJA veterans warn that a brace, especially with a rigid bumper, can push stress into whatever you didn’t reinforce.

Mistake #4 – Breaking The XJ Dana 35 Weak Link

On 1990 and later XJs, a small C-clip inside the Dana 35 is the only thing holding each axle shaft in. Snap a shaft, and it can slide right out of the tube, taking the wheel and brake drum with it.

The Ford 8.8 Swap And The Parts For Jeep Cherokee XJ It Needs

The XJ Dana 35 or 8.25 question has a quick rule. If your XJ has ABS, it’s a Dana 35. Non-ABS XJs from 1991 on could get the stronger Chrysler 8.25, and late 1996 and newer ones have thicker 29-spline shafts. The XJ’s Wikipedia page lists which axles went into which years. An 8.25 from another XJ is the easiest bolt-in upgrade, and so is the rare factory Dana 44 from 1987–1991 tow-package XJs.

So what’s a safe XJ Dana 35 tire size? An open Dana 35 on 31s or even 33s, driven gently, can last for years. Lockers, 35s, and hard launches are where it breaks. One NC4x4 member ran 33s on 3.55 gears with no trouble, then bought 35s and “tore the axle out a week later.”

NC4x4 forum post from XJfreakHO about breaking a Dana 35 rear axle a week after moving to 35-inch tires

Keeping your Dana 35 for now? Carry a spare shaft that actually fits.

When it’s time to swap, find a 1995 to 2001 Ford Explorer or Mercury Mountaineer with rear disc brakes. You get an 8.8-inch ring gear, 31-spline shafts, and the same 5x4.5 bolt pattern as your XJ. Jalopnik’s Cash for Clunkers tally shows 1996 through 1999 Explorers topped the 2009 trade-in list, and a lot of those axles got crushed. Check the gear ratio tag, and budget for a Ford 8.8 rebuild kit with fresh bearings and seals.

This is a cutting-and-welding job. You cut off the Ford spring perches and weld new ones on at the right pinion angle, which is the tilt of the axle’s input that lines up with your driveshaft. Get it wrong and you’ll feel a vibration at speed. When you look at a Ford 8.8 kit for sale, check that it’s made for the XJ. Our Ford 8.8 Axle Swap Kit is, with weld-on anti-wrap spring mounts that stop the axle from twisting under power, plus weld-on shock mounts, U-bolts, and U-bolt plates.

To connect your stock driveshaft to the Ford flange, add our 1310 Yoke Adaptor. For a working parking brake, pick the 8.8 Emergency Brake Cable for 1984–1996 XJs or the 8.8 Emergency Brake Cable for 1997–2001 XJs. The 8.8 sits 5/8 inch narrower per side, so our 1" Wheel Spacers with matching lug nuts bring your stance back. Torque them to spec and re-check them after the first drive. Plan on driving without ABS, since it has to be disconnected.

That covers the Jeep Cherokee XJ parts the swap needs, and our Ford 8.8 axle swap guide walks you through the full process.

Mistake #5 – Building Past The Point: Is It Worth Building A Jeep XJ?

How much does it cost to build a Jeep XJ? Usually more than you planned. One NAXJA member bought his for $3,000, put $3,000 into it, and figured he still needed about $6,000, plus another $10,000 to $15,000. A junkyard axle, a Ford 8.8 axle rebuild kit, gears, lockers, welding time, and Jeep parts and accessories you never saw coming. Protect yourself with one rule. Pick your final tire size before you buy a single part, and build only for that. Still shopping? Built XJs usually sell for far less than their owners spent, so buying someone else’s build can save you a lot.

How Much Lift For 33s On XJ?

Match the lift to the tire. For 31s, 2 to 3 inches is enough. For 33s, plan on 3 to 3.5 inches plus fender trimming. Bigger tires also need lower gearing. Most 4.0 XJs left the factory with 3.55 or 3.07 gears, and owners on 33s usually go to 4.10 or 4.56. The front and rear ratios have to match exactly, so you’re regearing both axles.

So where does the Jeep XJ 3 inch vs 4.5 inch lift debate land? A 3-inch lift usually needs an adjustable track bar and sometimes a drop pitman arm, which corrects your steering angle. Owners still argue whether 3 inches also needs a slip yoke eliminator, a transfer case upgrade that keeps the driveshaft from vibrating at steeper angles. At 4.5 inches and up, plan on longer control arms, that slip yoke eliminator, and more driveline work.

Lift also stretches your brake lines, and factory hoses can pull tight when the axle hangs all the way down. Our D.O.T. Stainless Steel Braided Brake Lines come in lengths from 20 to 28 inches, so you can match them to your lift. Of all the Jeep aftermarket parts in a lift, they’re the cheapest insurance. If the front end shakes violently at speed after the lift, it’s fixable, and our death wobble guide explains the real cause.

Jeep Cherokee XJ Off Road Parts Worth Buying

The best Jeep aftermarket parts for an XJ protect what you already have. Jeep skid plates under the gas tank and transfer case protect the parts that leak when they get hit.

When you shop Jeep aftermarket bumpers, pick one designed for the XJ. Our Rock Proof Front Bumper is cut from 3/16-inch steel plate, with clevis eyelets for recovery shackles and room for a winch. Each one is built to order in six to eight weeks and ships as bare steel, ready for your coating. If your Jeep Cherokee XJ front bumper is still the factory piece, this is where Jeep body armor starts to make sense.

The parts owners regret are the ones that turn an XJ into something else. One NAXJA owner overbuilt too fast and called his Jeep “more of a garage ornament” now.

NAXJA forum post from dellstopjeep about overbuilding his Jeep XJ until it became a garage ornament

Final Thoughts

One NAXJA owner described what he wished he’d built four years and ten dents ago. A 3.5-inch lift, 31-inch all-terrains, 4.10 gears, and lockers. The most important part, he said, is actually using it.

The XJ Jeep Cherokee parts that matter most rarely look the best, and shiny Jeep accessories can wait. Find the mistake you’re closest to and fix that one first.
